Proposition of DfAM methodology for integrating tolerances and interactions between product characteristics and additive manufacturing processes parameters in the design stage.

This thesis aims to the development and implementation of a bidirectional design methodology for Additive Manufacturing (AM) taking into account tolerances and the interactions of the product/process characteristics early in the design process. The achievement of this objective requires a specific design methodology for these processes that takes into account the tolerances and ensures a compromise between the characteristics of the product to be designed and the chosen parameters of the manufacturing process and the machine. To this end, we have proposed a methodology that permits to address these issues while guiding the designer in his work, and validating, step by step, the choices made by the latter against the constraints imposed by the manufacturer. The starting point is the set of specifications on the basis of which a choice of the material and the process as well as the generation of the initial geometry is made. The next step is to define the optimal manufacturing parameters. Thanks to the mathematical models we have proposed for the modeling of the deviation in cylindrical and prismatic parts, and through tests on parts of well-chosen geometries, according to the case, the occurred deviation could be evaluated and compensated, in order to realize the required tolerances. Two cases studies are included in this work; the first consists of a multi-optimization approach that has as a purpose to choose the optimal manufacturing parameters for a given application, and the second aims to validate the mathematical models proposed for the cylindrical and prismatic shapes. The proposed methodology has the major advantage of being bidirectional, in an integrated design-manufacturing approach. This makes it possible to design a product taking into account the manufacturing constraints, and to validate the choices of the process and the machine in light of the specifications required. Another very important advantage is the evaluation of the deviation in order to compensate it and achieve the required tolerances, which constitute a big concrete step in the way of integrating tolerances early in the design process for AM technology.
